When you need compact packaging, low cost per unit, and protection against moisture and oxygen, laminated pouches are often the first answer. However, "laminated" is not a single structure: choosing the wrong middle layer can cause the product to degrade before its expiration date, while choosing correctly but with insufficient volume can lead to higher-than-expected unit costs. What is a complex film laminated bag?

A complex barrier pouch is made from multiple layers of laminated film, each serving a distinct role. The outermost layer, usually PET (polyethylene terephthalate), provides strength and serves as the printing base. The middle layer is the barrier layer, which can be aluminum foil, VMPET (vacuum metallized PET), EVOH (oxygen barrier plastic), or nylon, depending on the level of protection needed. The innermost layer, usually PE or PP, is the product contact layer and can be heat-sealed.

The two most common types:

  • Pillow pack: sealed at the back creating a vertical seam on the back, then sealed at both ends. Lies flat, with the lowest material cost, suitable for snacks and single candies.
  • Three-side seal package: sealed on three sides, with a flat front and back without a back seam. Suitable for cosmetic masks, powder sachets, and any product that requires full information printed on both sides.

A more specialized variant is the stick pack: a long, narrow tube, often used for collagen powder, vitamin C, or single-dose electrolyte packets ranging from about 3 to 5 grams. All lie flat, saving storage and shipping compared to stand-up pouches with a bottom fold.

The film structure determines the level of protection. PET/aluminum foil/PE is the choice for the highest barrier: it blocks oxygen, moisture, and light, which is essential for preserving flavor and extending shelf life for coffee, active pharmaceutical ingredients, and sensitive nutritional powders. PET/PE without an aluminum layer offers decent moisture resistance, suitable for snacks and less sensitive powders. VMPET is a middle ground, cheaper than foil but with lower barrier properties. Nylon/PE adds puncture resistance, suitable for products with sharp edges inside.

When to choose, when not to

A barrier pouch is most suitable when the product needs single-dose packaging or single servings at a large enough volume to economically print rolls (flexo or rotogravure). Below is a quick decision framework.

  • Applicable when: Individually packaged candies and snacks; three-sided packaged cosmetic masks; nutritional powders, collagen, electrolyte sticks; single-dose pharmaceutical sachets need tamper-evident features (visible seal upon opening); trial and promotional packages require low cost per unit; products need to lay flat to save storage and shipping.
  • Not suitable when: the product needs to be resealed multiple times after opening (use stand-up pouches with a zip lock); needs to stand on the shelf (use stand-up pouches with a gusseted bottom); requires a premium, heavy feel for gifts or luxury segments (use rigid boxes); production runs are very small but you want a low unit price because roll printing requires large quantities to break even on initial printing costs.

One point that is easy to overlook: retail packages torn from the roll must print all mandatory information on each individual small package, not just on the outer box. For health supplements, the front of the package must correctly state "Health supplement" and include warning lines as required. This is the most legally tricky point when designing individual packages. Costs, time and quantity

Unit cost The cheapest option for bags when printed in large quantities is through flexo or rotogravure printing. Small batches printed digitally are significantly more expensive per unit because there are no initial printing plate costs, but there are also no economies of scale.
Initial setup cost Printing rolls incurs relatively high costs for the printing cylinder or initial print. This cost is gradually distributed according to the output: the more you print, the lower the cost per unit. This is why this type of packaging is most economical at large scales.
Minimum quantity There is no specific verification number from a verified source. Qualitatively: economic printing at very large volumes, digital printing allows for smaller batches but is more expensive per unit. You should ask the printer directly for actual numbers for each film structure.
Time It depends on the printing method, film structure, and supplier. Sinh Vũ does not have verification numbers to commit to specific timelines for all cases.

Can a reclosable barrier pouch be resealed multiple times?

Flat pouch type (pillow pouch and three-side seal) usually does not have a zip lock and is completely sealed, intended for single use. This is the advantage of tamper-evident, meaning once opened, it shows evidence, but it also has limitations. If the product needs to be resealed after each use, you should consider a stand-up pouch with a zip lock as an alternative.

Which film structure is suitable for my product?

This depends on the sensitivity of the product and the desired shelf life. Products requiring the highest barrier, such as coffee, active pharmaceutical ingredients, and collagen powder, typically use a structure of PET/aluminum foil/PE. How do pillow packs and three-side seal packages differ in design?
