When a printed batch has defects, the first question is not "how to fix it" but "where did the error start." If you misidentify the source, you will fix the wrong thing. If the file is correct but you keep changing it, it wastes time and incurs unreasonable design costs. Conversely, if the printer is poorly maintained but you keep blaming the design, the next batch will still fail.

Below are the five most common errors in offset printing (flat printing using metal plates, applying ink through rubber rollers):

  • Color misregistration: Separate color layers do not align, creating excess color borders or exposed white areas at the edges. Often caused by misalignment during setup or incorrect pressure with the rubber plate.
  • Ghosting: A faint image of the previous print appearing in an unwanted area. This occurs when the ink dries unevenly or the ink-water balance is off.
  • Banding: A light and dark stripe running horizontally or vertically across the printed material. A typical sign of a worn-out roll, shaft, or plate that has lost even contact.
  • Doubling: images appear blurred or have a faint copy overlay. The common causes are paper distortion, static electricity, or paper touching the rubber roller too early before the actual print.
  • Moiré: an interference effect that produces unwanted wave patterns, often appearing in fine mesh patterns or when halftone layers (small ink dots that make up a color area) overlap at inappropriate angles.

Mistakes from files and mistakes from machines.

File errors: Lack of bleed (the area of color extending beyond the cut size to avoid white borders after trimming), incorrect overprint setup (allowing two color layers to print over each other instead of cutting), or low image resolution. These errors are entirely within your control during the preparation stage.

Machine errors: Misalignment during setup, uneven rubber plate pressure, incorrect ink-water balance, worn components. These errors are the responsibility of the printing house and depend on machine maintenance quality. You cannot fix them by adjusting the file.

The practical way to distinguish: if the error appears on every print, not in a fixed position, it is usually a machine error. If the error appears in a specific area on every print, check that area in the file.

When to handle at each stage

  • File check before delivery: Check for bleed, safe zone (buffer area to prevent important content from being cut off), CMYK color mode, overprint, and image resolution. This is the cheapest way to prevent errors since it doesn't waste paper or ink.
  • Proofing required before production: The proof is the only point to catch color misalignment, ghosting, and banding before costs multiply with quantity. This step should not be overlooked, even under time pressure.
  • Adjust the design when necessary: If the fine grid pattern easily creates moire, consider simplifying it or working with the workshop to choose an appropriate tram angle.
  • Changing the factory or stopping the batch when: errors repeat after multiple adjustments, and signs of poor machine maintenance are evident. Continuing to run on a faulty machine solves nothing.

  • Continuously adjust the file when the real issue is the machine, wasting time without addressing the root problem.

The true cost of printing is not in the unit price per sheet. It lies in the defective batch that must be discarded and the time required for reprinting.

Frequently asked questions

Is color overlap a file error or a machine error?

Most issues are machine-related: misalignment or incorrect pressure with the rubber plate causing color layers to shift. However, the file can also contribute if overprint settings are incorrect. To distinguish: print a single color first; if that layer is misaligned, it is definitely due to the machine.

Is there a risk of moiré patterns with small grid patterns?

Yes. Fine mesh patterns or overlapping tram layers at inappropriate angles can easily create moiré patterns (unwanted interference effects). The way to prevent this is to simplify the mesh or work with the workshop to adjust the tram angle before running the batch.

Can we skip without a print sample?

You shouldn't. The test print step is the only point to catch color misalignment, ghosting, and banding before costs multiply with quantity. A faulty batch that must be discarded costs much more than the cost of a test sample. If the factory does not support test printing, that is a sign to reconsider your choice of factory.
