Easy-to-assemble design does not mean simple in appearance; it means choosing the right structure based on how the box will be practically operated.

Start from the way to build the box, not from the shape.

The first question when designing the box structure is not 'what does the box look like' but 'how will the box be constructed'. Hand-assembled or automated packaging machine are two completely different structural requirements.

  • Hand-assembled with moderate production: you can choose the crash lock bottom style because staff can fold quickly without a machine, and the bottom locks into place when pressed down.
  • Running a high-speed automatic packaging machine: prioritize structures with fewer adhesive points, as a simple vertical seam runs faster and has less risk on the line.
  • Building by hand in large quantities: reconsider the structure, as repetitive actions will quickly reveal any design shortcomings.

Choose the base and lid style according to the product weight.

The weight and center of gravity of the product inside determine whether the base needs a mechanical lock. This is a basic principle that is often overlooked when design focuses solely on aesthetics.

Light products with high volume: Simple vertical seams or snap-on lids are more suitable. One adhesive point, fast machine operation, and lower processing costs.

Heavy products or those needing a sturdy base: Crash lock bottoms are a reasonable choice. Panels interlocking create a sturdy base that can bear more weight than simple snap bottoms.

The number of adhesive points also directly affects speed and cost. A simple vertical seam box has one adhesive point. An automatic bottom box has three adhesive points: one vertical seam and two bottoms. The more adhesive points in the structure, the slower the machine runs and the higher the risk of errors in the adhesive process.

Edge tolerance: the number needs to be confirmed with the factory

The tolerance for bleed and overlap is a technical factor often overlooked in design files. When the overlap is not calculated according to the actual paper thickness, the lid will bulge or be difficult to fit after production.

Some technical documents suggest a tolerance for edge trimming between 0.6 to 0.8 mm as a practical guideline, but this is not a fixed standard. The specific number depends on the thickness and type of paper you use, as well as the machinery of each printing house. The most reliable way is to confirm with the printing house and create a physical sample before running a batch.

Both styles have at least three adhesive points, so the machine runs slower than a simple vertical seam.

Why do box lids bulge or become difficult to close after printing?
