Flexo occupies the middle ground between digital and rotogravure, but where that boundary lies depends on your order.
Flexo printing is suitable when the production volume is large enough to spread the cost of making plates, but not to the extent that absolute color uniformity of gravure is required. It works well for runs from a few thousand to several hundred thousand units, especially for roll labels, corrugated cartons, and film bags. For very small runs, digital printing without plate costs is cheaper; when reaching millions and with solid, smooth colors as a priority, gravure printing becomes advantageous.
Flexo printing is not the default answer for every large volume order. It is suitable in a specific range: large enough to amortize the cost of making plates, flexible enough to change samples when needed, but not to the point of requiring the absolute color precision of gravure. By understanding this range, you can avoid two common mistakes: choosing flexo for too small a run or using flexo when the volume and color requirements exceed the threshold where gravure becomes worthwhile.
Flexo uses flexible polymer printing plates, raised images, and quick-drying ink. This structure allows it to run on various materials: paper, corrugated cardboard, and flexible PE, PP, OPP films. The machine operates at high speed and requires minimal drying time between layers. The cost of producing polymer plates is significantly lower than that of chemical or laser-engraved copper cylinders, so the minimum production threshold for a profitable order is also smaller.
This means that flexo becomes reasonable starting from a few thousand units and remains competitive up to several hundred thousand units, depending on print size, number of colors, and materials. This is the area where most small and medium enterprises in Vietnam are in need.
The decision on printing technology always boils down to two real numbers: total output per run and the number of sample changes in a year. Without those two numbers, any comparison is merely speculation.
Practical experience of Sinh Vũ

The decisive differentiator is the cost of making the mold and the break-even production threshold. Flexo printing uses flexible polymer plates, which are significantly cheaper than copper cylinders, so average runs can still be profitable. Copper cylinders are more expensive to produce but last through millions of prints and provide a more consistent and smooth color. When production is large enough to spread the cost of the cylinder, copper becomes more economical.
Modern flexo has advanced significantly compared to previous generations, but it still has limitations in two areas: small text below a certain threshold may appear slightly blurred, and very smooth gradient colors in solid areas are difficult to achieve compared to rotogravure.
